Rigid → Flexible Packaging Machine Automation

A Europe-based full-line automation integrator that helps spare-parts manufacturers transition from blister packaging solutions to flexible packaging systems within fully automated production environments.

WHY BLISTER PACKAGING IS NO LONGER VIABLE
Legal Obligation

EU Regulation (PPWR)

PVC blisters are not recyclable in standard EU waste streams. Regulation EU 2025/40 applies from 12 August 2026 with no grace period. Non-compliance risks market access across all 27 EU Member States.

Economic Pressure

Rising Labour Costs

Blister packaging requires manual loading, sealing, and quality checking. Flexible pouch automation reduces headcount from 2 operators to 1, funding the transition through labour savings alone within 18–24 months.

Commercial Risk

Retailer Mandates

Major European retail networks are already requiring recyclable packaging from their suppliers. Failure to demonstrate a transition plan risks delisting from the largest DIY and automotive aftermarket networks in Europe.

CASE STUDY — ARIETE / SANDRO MENTASTI SRL

From fully manual packaging to an automatic line: 75% less packaging weight, –1 operator.

Sandro Mentasti Srl has manufactured rubber and plastic spare parts for motorcycles and sports under the Ariete brand since 1947. With a B2B distribution network across Europe, they faced a structural challenge: 150 SKU varieties in blister packaging — non-recyclable, labour-intensive, and incompatible with the EU Packaging and Packaging Waste Regulation (PPWR) applying from 12 August 2026. Before DolcePack, the entire process was done entirely by hand with two dedicated operators — vulnerable to staff unreliability and absenteeism, making hourly output difficult to control or standardise.

What convinced Mentasti to choose DolcePack was the ability to design the system around their specific production characteristics. Nothing was off-the-shelf: every phase was defined through continuous dialogue, adapting the configuration to the real demands of the line. A vibratory feeding system was integrated for precise and consistent dosing of the rubber and plastic components, alongside a custom product funnel engineered for perfect dosing into the pre-made pouches. DolcePack remained present through post-commissioning until the entire process had fully stabilized and the team was fully autonomous.

THE DOLCEPACK METHOD

From line audit to autonomous production.

01

Line Audit

We analyse your current packaging operation: SKU count, part dimensions, output requirements, and compliance gaps. No commitment required.

02

Custom Line Design

We design the complete flexible packaging line for your specific products — including custom tooling for variable dimensions, vision counting, and print module integration.

03

Installation & Commissioning

Installation runs in parallel with your existing blister line. Production is not interrupted. We commission the new line and stabilise output before any handover.

04

Post-Commissioning Support

We stay with you until the line is fully autonomous and your team is confident. This is not standard in the industry. It is standard at DolcePack.

FREQUENTLY ASKED QUESTIONS

Everything you need to know before starting.

What does the PPWR regulation mean for my blister packaging?

The EU Packaging and Packaging Waste Regulation (PPWR, Regulation EU 2025/40) applies from 12 August 2026 with no grace period. PVC thermoform blisters are not recyclable in standard EU waste streams. Every manufacturer placing packaged goods on the EU market must comply — or risk losing market access. Recyclability grade requirements (A/B/C) phase in from January 2030, but the Declaration of Conformity and PFAS/heavy metal limits apply from August 2026.

How long does a blister-to-flexible transition take?

A complete transition — from initial line audit to post-commissioning stabilisation — typically takes 4 to 8 months. With the August 2026 PPWR deadline now approaching, any project starting today is at high risk of not completing in time. However, DolcePack can prioritise urgent projects and has experience delivering accelerated timelines. Contact us immediately to assess feasibility for your specific situation. The transition runs in parallel with existing production, so your blister line continues operating until the flexible line is fully stabilised.

What is the investment for a DolcePack flexible packaging line?

A complete DolcePack integration — including line audit, custom design, machine, print module, commissioning, and post-commissioning support — typically ranges from EUR 250,000 to EUR 350,000. This is accessible to SME manufacturers and typically achieves payback within 18–24 months through labour cost reduction alone, before accounting for packaging material savings.

Can DolcePack handle 150+ SKU varieties and variable part dimensions?

Yes — this is precisely what differentiates DolcePack from standard food packaging machinery suppliers. Our Premade Doypack Platform is designed for variable-dimension industrial components with vision counting, custom design tooling per product family, and format changeover without tools. The Ariete / Sandro Mentasti Srl project involved 150 SKU varieties of rubber and plastic spare parts — all transitioned to flexible doypack format.

Can I run the transition without stopping my current production?

Yes. DolcePack designs the new flexible line to run in parallel with your existing blister operation during commissioning. Production is not interrupted. The transition is managed as a staged handover — your blister line is decommissioned only after the flexible line is fully stabilised and your team is autonomous.

What is the difference between DolcePack and a standard packaging machinery supplier?

A standard supplier sells a machine. DolcePack designs the entire transition — from product audit and SKU analysis to machine design, installation, commissioning, and post-commissioning support. The machine represents approximately 30% of the project. The remaining 70% is integration: custom tooling for your specific parts, print module configuration, vision counting calibration, and the knowledge transfer that makes your team fully autonomous.

What proof exists that this works for spare parts manufacturers?

DolcePack has completed two proven projects in the spare parts sector: Ariete / Sandro Mentasti Srl (Varese, Italy — automotive sport rubber and plastic parts, 150 SKU varieties, –75% packaging weight, –20% packaging cost, 2→1 operators, 14–16 pouches/min, 5/5 client satisfaction from Annalisa Mentasti, Director) and GF Garden / EXEL Industries (garden accessories and irrigation fittings). Both case studies are available on request.

Are retailers already requiring recyclable packaging before August 2026?

Yes. Leroy Merlin (Adeo Group), OBI, and Castorama (Kingfisher Group) have published private-label and supplier packaging requirements mandating recyclable formats. These mandates are independent of PPWR and apply to any supplier in their network. Manufacturers who cannot demonstrate a transition plan risk delisting ahead of the regulatory deadline.

The Window Is Closing.

The August 2026 PPWR deadline is approaching. Every day without a transition plan is a day closer to non-compliance. Book a free 60-minute line audit — no commitment, no obligation.
